The Difference between Hard and Soft Copper Busbars for New Energy Vehicles

Nowadays more and more new energy vehicles are put into the market for sale and use. Unlike conventional fuel vehicles in the past, the voltage and current values of new energy vehicles (power electronics, strong electricity) are much higher than those of conventional fuel vehicle electrical systems (weak electricity). In the concern of the higher degree of automotive electrical components, in addition to high-voltage connectors, high-voltage wiring harnesses, fuses and relays and other conventional high-voltage components, there is a class of non-standard components in the transmission of high-voltage and high-current also plays an important role in the new energy vehicle connection conduction components. At present, the soft connection of the power battery of new energy vehicles mostly adopts hard and soft copper busbars.

Rigid Copper flat bar is typically used as a conductor in compact battery pack spaces and is insulated with heat shrink tubing or in-mold injection molding/dip molding. Flexible copper bus bar consists of multiple layers of thin copper foil stacked on top of each other and is highly flexible to provide a variety of bends, twists, and folded shapes to fit into the required space, and the insulation can be changed to meet a variety of temperature or insulation requirements. It is widely used in current application scenarios.

Hard copper busbar is processed by stamping, punching or bending according to the customer’s size and requirements. However, soft copper buss bar is processed by multi-layer copper foils, so in the processing of polymer diffusion welding should be used for welding process, this welding equipment is mainly used for soft copper busbar welding molding. In general, the two ends of the soft copper busbar is the connection area, so it should be welded into a block, and then according to the installation requirements for stamping and punching.

Both hard and soft copper busbars can be used in new energy vehicles, but their range of applications are different. Soft copper busbar has copper foil soft connection, copper bus soft connection, copper stranded wire soft connection, tinned copper braid soft connection, copper braid soft connection for transformer installation, etc. Copper soft connection can improve the conductivity, fix the error when the equipment is installed, applied to the installation of the transformer, high and low voltage switchgear, closed busbar and so on. Rigid copper flexible connection is suitable for all kinds of high-voltage electrical appliances, vacuum electrical appliances, mining explosion-proof switches and automobiles, locomotives and other related products for soft connection, using bare copper wire or tinned copper braid (stranded wire).
